Selling parts/models directly from the 3D printer is not cost effective in the least unless the parts are very, very small.

In my experience:

Putty is your best all around seam filler, and building up structure.

Paste is a little thinner, and works best when filling seams on more organic structures, like figure joints.

If you have a Harbor Freight Tools nearby, they have all those grits up to 1200 for like $4 for 5 sheets of 8" x 11". Or Wal-Mart has less of a selection, but they do have lots cheap.

I have a expanded polystyrene ball with a hole that could be used as the base, and I can use some wire to start the wings, but I'm unsure what to use to mold the tentacle and facial features with. Take your paint chip to Lowe's or Home Depot. First, go through the color pallettes there, and if you don't find what you need, have them scan it in their computer matching machine. You might have to buy a gallon of it, but hey, you've spent $30 on paint before, right? :D

Heat. If It's a part that won't warp too badly, put a nice coat of talc on it, then put it in the oven at really low temp for a few hours. The talc will absorb some of the moisture, and the heat will "post cure" the resin. Worth a shot...

AH! I lost the bet...

I bet myself that you would cut out the whole "section" I cast along the "trench" line, and just replace the whole section. Glad to see you got that little fiddly bit off. Cool!

So I open the box to my Anigrand SD, find the piece, and guess what? I have the same exact chip!!!

I don't want to prevent you from learning a new method of modeling, but if you only have a small part, no RTV or resin, and only need 1 or 2 casts, PM me, I'll make a copy or 2 for you no problem. If you would like to try it yourself, you can send me a pic, and I'll be glad to give you some pointers...
