Styrene might be a better material for what your after. I'm not familiar with the parts that you need to reproduce, but styrene is available in most thicknesses and easily sandable.
Also if your model is styrene based, gluing will be much strongeor.

Yeah, any hardware store should be able to set you up with what you need. I had to get one for a Badger hose that came with the aerosol can a long time ago.

Sounds like you might be pinning this to another part? If you are, can you make 2 different sized holes. 1 that fits your pin (say in the pyramid shaped piece) and then a little larger one (in the base) to accept a little play for positioning? If not then I would make a jig out of scrap wood or plas...

Future works great for me. I have always had great luck with it. I do thin it 50/50 myself. Also, I let it completely dry before putting decals over it, then apply more future once the decals have totally set.
