Are you doing this to practice casting? It isn't my intent to be snarky, it just seems a tedious and expensive way to avoid using Grandt Line rivets.
Grandt line X2 here......cheap compared to hours spent making them.

The biggest wire I can fit in. I keep 14, 16 and 22 on hand. Will buy smaller if I must.

If your project doesn't have to be very rigid then foamboard works great for making structure.
Engineered right foamcore can be very rigid. Some triangulation, good glue and bracing I've made some sturdy structures.

Re: cheap plastics or balaswood

1/2 inch thick plastic sheets???? Doubt you will find styrene like that. I know you can get acrylic sheets.....but cheap???? nope. If you need 1/2" for large builds I'd look at ultra grade cabinet plywood......but again a 4x8 or 5 x 10 sheet starts at $100+ There is no cheap when you go that big.

Decal is best if you can use that on what you are doing. Any graphics program can produce a pattern the EXACT size you need......print out the dark color and apply to the lighter color.

Badger 250 base model. Easy to learn and use. I have more expensive units I use much less than the 250. Add to that you can find 250 clones for about $5 at tool stores......good to learn on. The 250 is super easy to keep clean...a big plus.

Gorilla is a CA 'instant' type glue. The blue cap version is just thick enough to stay where you put it and fill small voids. About $3 USD can you order it???

Gorilla Glue may work but be wary- it is water activated and expands a bit when cured
2X nhere on Gorilla.....I've used it to attach many dis-similar materials. Worked so far. (CA type with the blue cap)

Re: Custom print decals?

A PNG file will not give great results from any printer. Also if you need white print then you must print on white decal paper as even a laser will not print white. Kinda involved or pay someone with a working ALPS printer to create art and print it right.

Is a white underlay needed??? If not take your art and paper to a store that has a laser printer and have them print. What file format are you using??? A JPG will not look good no matter what method of printer.
