That sounds like an application for a rotary broach. What I usually do is apply a good etch primer, automotive. Very light coats, you don''t want the primer to melt the plastic.

I would do the usual perp-work, strip the labels with coleman fuel, clean with soap & water & paper towel. Apply your primer next.

What you have in the linked images looks good actually, IMHO.

I do see some seem lines that should have been filled, and maybe more bare metal exposed at the initial blast point.

I think the finished model looks really nice. :thumbsup:

You can use solvent with .005 styrene, I do it all of the time. You have to use an industrial solvent, such as Resin-bond. I will ditto everything posted so far accept for using a hollow ball in the joint, you will crush it.

You can also use BIONICAL parts. I used them to breadboard a concept of a robot for a client, worked great. All of the products suggested will work fine. Good luck.

Its exactly the same as Ren board, a urethane product. There are several different densities of Ren board, just like this stuff. Not that it matters to me, use what you feel comfortable with.
