It doesn't just clog the sandpapaer, but gums it up. It ruins the paper so that you can not clear it. I've had a little buildup before, and as you say, a good whack, and you're off and running again. If you're really concerned, rough up the puttied area with some coarse sandpaper to give the surface some tooth for the putty to hold onto.

I have been thinking over it for the last 2 nights now. I think its because the shape of the internal ribs were wrong in the first place. It didnt cater for the shape required on the surface. Bobby, you can do that with one caveat: if one of your leds fails, the other ones will be getting more current than they should and thus will be brighter/fail sooner. And when another fails, the remaining will get even more current, thus failing even sooner, etc. Also, the 9-volt won't improve thing...
